Successful Switchboard Upgrade & Installation in Leichhardt
McIntosh Electrical recently completed the design, manufacture, and installation of a custom main switchboard for a major electrical upgrade. The project was executed efficiently, safely, and within the specified timeframe, ensuring minimal disruption while delivering a high-quality outcome.
Project Scope & Switchboard Specifications
The newly installed switchboard was constructed to precise specifications, meeting the site’s electrical demands. Key features included:

- Dimensions: 2030mm (H) x 2070mm (L) x 450mm (D).
- Circuit Protection:
- 400A 3P MCCB – Shed 3
- 300A 3P MCCB – Shed 2
- 125A 3P MCCB – Face Engineering
- 250A 3P MCCB – Shed 4
- 250A 3P MCCB – Solar
- Two spare 250A spaces (CB not provided) for future expansion.
- Construction & Design:
- Front access, bottom entry/exit, IP56 rating
- Form 3b/4a, 36kA rating, and air-insulated busbar
- Custom mild sheet steel assembly, powder-coated single colour, and galvanised plinth
- Additional Features:
- 800A SPD MCCB main switch
- 100kA 3P surge diverter
- Digital power meter with RS485 (PM5350)
- Supply authority CT metering & meter panel
- Client-Specific Variations:
- The switchboard was reconfigured to include a 400A MCCB for a future unmetered section.
Timeframe: Preplanning and drawings approval 7 weeks – Installation Work Completed over 2 Days (Over a weekend)

Installation Process & Execution
- Timely Completion: The project was completed within the planned 6-8 week timeframe, with shop drawings approved on schedule.
- Efficient Installation:
- The installation occurred over a designated weekend, with a shutdown on Friday afternoon.
- Expert Team & Workflow:
- A team of 3-4 electricians, Level 2 contractors, and Ausgrid inspectors worked efficiently to complete the installation within 20 hours.
- The switchboard was delivered and positioned on-site Friday afternoon next to the existing board.
- Our Level 2 contractor managed the shutdown and temporary reconnection of unrelated services.
- The existing switchboard was carefully dismantled and removed, with all metal components recycled and asbestos panels disposed of in accordance with NSW Work Health & Safety Regulations 2017.
- The new switchboard was lifted into place using a Winchlifter Trolley System, securely bolted, and reconnected with solar integration readiness.
Challenges & Execution
1. Extreme Time Constraints – Power Restoration Was Critical
The biggest challenge of this project was completing the installation within a strict weekend shutdown window for a commercial complex. With the entire commercial complex relying on the upgrade, the team had to work efficiently to ensure power was restored as quickly as possible.
- The shutdown and installation were scheduled for a single weekend, with no room for delays.
- The McIntosh team worked non-stop for 12 hours, ensuring all components were installed and tested and power was restored within the required timeframe.
- By Sunday afternoon/Monday morning, the new switchboard was operational following a successful Ausgrid inspection.
